It could be as simple as you had a bad mechanical fit at the HDMI 1 output. Moving the plug to HDMI 2 reseated the plug and so now it works. Replacing the HDMI cable could also give you a better fit.
Since you are running through an external scaler, have you been using Source Direct on HDMI 1? Does the problem also happen when using explicit 1080p with 1080p/24 Auto?
You should probably be using 1080p/24 Auto rather than 1080p/24 ON.
Do you have problems using 1080p with 1080p/24 OFF? What about using 1080i? If 1080i works but 1080p does not, that suggests a cable quality problem. You can also try lowering the signal bandwidth by turning Deep Color OFF for HDMI 1.
In general, when you get odd behavior from the player it is good to try doing a reset:
1) Remove any disc. Jot down your Setup menu settings.
2) In Setup, Erase Persistent Storage. Reset Factory Defaults. When the Easy Setup Wizard finishes, power off the player.
3) Pull the power cord for about 10 seconds.
4) Power up and re-enter your personal settings.
5) Power down once again. Settings are saved during the power down cycle.
