Hi all, it's time to refresh my HTPC again and I've been scouring the site (and Assassin's) to determine what I will build. I'm a bit hung-up on how to build a system and make the best use of my old components. Here's what I have:

Computer #1: Full-size tower (Antec): (case is solid, but old, bought in 2003 and components have been updated periodically)
Intel 6600 Core 2 @2.4
2GB ram
Win 7 Pro 32-bit SP1
6 2TB SATA drives, no RAID
700W power supply (updated in 2009)
BD drive
DVI to HDMI converter box
Old Radeon card with dual DVI output
Old Soundblaster Pro with analog and digital out
Currently running Plex server for Roku clients

Compute #2: HP a6057c TV PC
Intel E4300 Core 2 (slow)
2GB ram
Win 7 Ulitmate 32-bit SP1
Mix of non-RAID drives 500GB, 750 GB, 1.5 TB
Non-QAM, non-cable-card tuner
Three external HDD (Rosewill single 3.5" HDD cases with fan): mix of < 1TB spare drives used for backup

Verizon FIOS 25/25; 3 HD boxes for three HDTVs, no DVR
Cat 6 connecting all points with 16 port gig-switch

Things I want to be able to do:
Serve our DVD and BD to HDTVs (using Plex now and happy with it): Computer #1 does this currently
Play movies over HDMI to HDTV in TV room (using Plex now and TMT5);
DVR one channel (I do this now on Computer #2 using the Ch3 output of a Verizon setup box, so I manually tune and schedule)
No gaming

My thought was to do a micro-ATX component-style case Silverstone GD04/05B
CPU: Ivy Bridge 3220T (35W, hoping it runs cooler than 55W versions; overkill, but mostly to future-proof)
MB: ASRock micro-ATX H77 Pro4 M
RAM: 4GB DDR3-1600 or 8B if close in price
PS: 500W silverstone strider with short cables
BD burner: Lite-on
Tuner: Hauppauge WinTV DCR-2650 Dual Tuner Cable Card TV Tuner (mostly used to time-shift sports that I miss. I'd like to avoid a cable-card rental if I can just QAM off of the Fios box???)

Use Computer #1 as a FlexRAID file server, still running Win7.
Not sure what to do with Computer #2, maybe just another FlexRAID file server?

Any constructive advice appreciated!
