Sounds like a fun build with anchoring the subs being the hardest part. I would through bolt them to the manifolds, or use nutserts and loctite. 1" baffle minimum IMO, probably more like two sheets...

Yes, and doesn't take much. Can also quiet port noise to an extent. Shouldn't have much if the ports are correctly sized. A curved enclosure is a high level of woodworking skill I completely lack....
