I have 2 5040's - one (my main unit) is flawless - never gives me a problem. I have a second unit that we use for backup recording, etc. This unit seems to need to be rebooted on a weekly basis (or sometime twice a week). Any input on what I can look at to solve this issue would be greatly appreciated.

I'd try replacing the drive in the problem ReplayTV.

I've noticed 'HANGING" of the unit is more prevalent with the new version of the software....


It seems that rather than reboot for maintanence, it just locks up.

Have you unplugged phone line or network cable? Not connect them for a few days and see.

How is your router setup? I'd almost bet money that you are using DHCP with a lease time of approximately 1 week, and you are not setup to give fixed IP address to the same MAC address each time. If so, then you are yet another victim of the double-IP bug. Going static won't fix it unless you disable all DHCP servers on your network.
